Integration of Exhaust Gas Recirculation, Selective Catalytic Reduction, Diesel Particulate Filters, and Fuel-Borne Catalyst for NOx/PM Reduction

Exhaust gas recirculation (EGR) has long been used in gasoline and light-duty diesel engines as a NOx reduction tool. Recently imposed emission regulations led several heavy-duty diesel engine manufacturers to adopt EGR as part of their strategy to reduce NOx. The effectiveness of this technology has been widely documented, with NOx reduction in the range of 40 to 50 percent having been recorded. An inevitable consequence of this strategy is an increase in particulate emission, especially if EGR was used in high engine load modes. Selective catalytic reduction (SCR), a method for NOx reduction, is widely used in stationary applications. There is growing interest and activity to apply it to mobile fleets equipped with heavy-duty diesel engines. Results of this work indicate that SCR has the potential to dramatically reduce NOx in diesel exhaust. Reductions greater than 70 percent were reported by several including the Institute's previous work (SAE Paper No. 1999-01-3564).

The diesel engine has long been the most energy efficient powerplant for transportation. Moreover, diesels emit extremely low levels of hydrocarbon and carbon monoxide that do not require post-combustion treatment to comply with current and projected standards. It is admittedly, however, difficult for diesel engines to simultaneously meet projected nitrogen oxides and particulate matter standards. Traditionally, measures aimed at reducing one of these two exhaust species have led to increasing the other. This physical characteristic, which is known as NOx/PM tradeoff, remains the subject of an intense research effort. Despite this challenge, there is significant evidence that heavy-duty highway engine manufacturers can achieve substantial emission reductions. Many development programs carried out over the last five years have yielded remarkable results in laboratory demonstrations.

Container Deformation Procedure for Ceramic Monolith Catalytic Converters

A typical automotive catalytic converter is constructed with a ceramic substrate and a steel shell. Due to a mismatch in coefficients of thermal expansion, the steel shell will expand away from the ceramic substrate at high temperatures. The gap between the substrate and shell is usually filled with a fiber composite material referred to as “mat.” Mat materials are compressed during assembly and must maintain an adequate pressure around the substrate under extreme temperature conditions. The container deformation measurement procedure is used to determine catalytic converter shell expansion during and after a period of hot catalytic converter operation. This procedure is useful in determining the potential physical durability of a catalytic converter system, and involves measuring converter shell expansion as a function of inlet temperature. A post-test dimensional measurement is used to determine permanent container deformation.

Catalytic Converter Thermal Environment Measurement Under Dynamometer Simulated Roadloads

An increasing number of passenger vehicle exhaust systems incorporate catalytic converters that are “close-coupled” to the exhaust manifold to further reduce the quantity of cold-start emissions and increase overall catalyst conversion efficiencies. In general, close-coupled catalytic converters are not necessarily subjected to higher inlet exhaust temperatures than conventional underbody catalytic converters. To establish a foundation of on-vehicle temperature data, several passenger vehicles with close-coupled catalytic converters were studied while operating on a chassis dynamometer. Converter temperatures were measured over a variety of vehicle test conditions, including accelerations and extended steady-state speeds for several throttle positions, at both zero- and four-percent simulated road grades.

Catalytic Converter Mat Material Durability Measurement Under Controlled Thermal and Vibration Environments

To aid in the catalytic converter design and development process, a test apparatus was designed and built which will allow comparative evaluation of the durability of candidate mat materials under highly controlled thermal and vibration environments. The apparatus directly controls relative shear deflection between the substrate and can to impose known levels of mat material strain while recording the transmitted shear force across the mat material. Substrate and can temperatures are controlled at constant levels using a resistive thermal exposure (RTE) technique. Mat material fatigue after several million cycles is evident by a substantial decrease in the transmitted force. A fragility test was found to be an excellent method to quickly compare candidate materials to be used for a specific application. Examples of test results from several materials are given to show the utility of the mat material evaluation technique.

Catalytic Converter Vibration Measurement Under Dynamometer Simulated Roadloads

In order to further reduce vehicle cold-start emissions, the use of catalytic converters that are “close-coupled” to the exhaust manifold is increasing. To understand the vibrational environment of close-coupled and underbody converters, a laboratory study was conducted on several passenger vehicles. Catalytic converter vibration spectra were measured on a chassis dynamometer with the vehicle operating over a variety of test conditions. Vehicle operating conditions included hard accelerations and extended steady-state speeds at distinct throttle positions over zero-percent and four-percent simulated road grades.

Performance Evaluation of Advanced Emission Control Technologies for Diesel Heavy-Duty Engines

To evaluate the performance of a variety of commercially available exhaust emission control technologies, the Manufacturers of Emission Controls Association (MECA) sponsored a test program at Southwest Research Institute (SwRI). The test engine was a current design heavy-duty diesel engine operated on standard No. 2 diesel (368 ppm) and lower sulfur (54 ppm) diesel fuel. Technologies evaluated included: diesel oxidation catalysts (DOCs), diesel particulate filters (DPFs), selective catalytic reduction (SCR), fuel-borne catalysts (FBCs) in combination with filters and oxidation catalysts, and combinations of the above technologies. The program was structured to demonstrate that a variety of exhaust emission control technologies, including exhaust gas recirculation, could be used to substantially reduce emissions from a modern MY 1998 heavy-duty diesel engine.

Effects of Catalyst Formulation on Vehicle Emissions With Respect to Gasoline Fuel Sulfur Level

Proposed emissions standards will require that emissions control systems function at extremely high efficiency. Recently, studies have shown that elevated gasoline fuel sulfur levels (GFSL) can impair catalytic converter efficiency. In this study, a variety of tri-metal catalysts were evaluated to determine if formulation changes could reduce emissions sensitivity to GFSL. Catalysts with elemental composition similar to an OEM, but with double the precious metal (PM) loading, were evaluated using 38 and 620 ppm GFSL. Doubling the PM loading significantly reduced catalyst sensitivity to sulfur. Doubling the rhodium loading, at the expense of the platinum loading, significantly improved NOx emission sulfur sensitivity.

Further Experiments on the Effects of In-Cylinder Wall Wetting on HC Emissions from Direct Injection Gasoline Engines

A recently developed in-cylinder fuel injection probe was used to deposit a small amount of liquid fuel on various surfaces within the combustion chamber of a 4-valve engine that was operating predominately on liquefied petroleum gas (LPG). A fast flame ionization detector (FFID) was used to examine the engine-out emissions of unburned and partially-burned hydrocarbons (HCs). Injector shut-off was used to examine the rate of liquid fuel evaporation. The purpose of these experiments was to provide insights into the HC formation mechanism due to in-cylinder wall wetting. The variables investigated were the effects of engine operating conditions, coolant temperature, in-cylinder wetting location, and the amount of liquid wall wetting. The results of the steady state tests show that in-cylinder wall wetting is an important source of HC emissions both at idle and at a part load, cruise-type condition. The effects of wetting location present the same trend for idle and part load conditions.

A Comparison of Emissions and Flow Restriction of Thinwall Ceramic Substrates for Low Emission Vehicles

The emission and flow restriction characteristics of three different ceramic substrates with varying wall thickness and cell density (400 cpsi/6.5 mil, 600/4.3, and 600/3.5) are compared. These 106mm diameter substrates were catalyzed with similar amounts of washcoat and fabricated into catalytic converters having a total volume of 2.0 liters. A Pd/Rh catalyst technology was applied at a concentration of 6.65 g/l and a ratio of 20/1. Three sets of converters (two of each type) were aged for 100 hours on an engine dynamometer stand. After aging, the FTP performance of these converters were evaluated on an auto-driver FTP stand using a 2.4L, four-cylinder prototype engine and on a 2.4L, four-cylinder prototype vehicle. A third set of unaged converters was used for cold flow restriction measurements and vehicle acceleration tests.

Characteristics of a Small Engine Equipped with an Electromagnetic Valve Actuation System

An electromagnetic valve actuation (EVA) system was developed and applied to a Kohler Command Series engine. Engine development and testing was conducted for the purpose of evaluating the performance of the EVA-equipped engine, running on natural gas, in an engine-test laboratory environment. As part of this effort, a personal computer-based engine control system, which managed the fueling, ignition, throttling, and intake/exhaust valve control functions, was developed. The evaluation included an investigation into increasing engine power output and full load efficiency, as well as increased part load efficiency. Techniques including optimized valve events as a function of operating condition, and throttleless operation using early and late intake valve closing are presented. Engine simulation results are compared with actual engine data and presented in this paper.

Exhaust Tips Design Analysis

The air passages in tailpipe end geometries are investigated with Computational Fluid Dynamics (CFD) simulations. The overall objective of the simulations is to select an optimum design which has a mimimum capacity for noise generation. This is accomplished by comparing pressure drops between inlet and outlet and by examining the turbulent kinetic energy levels in the flow domain. Two designs for the tailpipe end geometries were evaluated. It was found that turbulent kinetic energy levels and pressure drops were lowest in a single pipe design which had relatively smooth internal contours. We conclude that the present CFD approach can provide useful design information in a short time frame (a few weeks) for exhaust pipe tip geometries for reduced pressure drop and noise generation.

Counter-Gravity Casting Process for Making Thinwall Steel Exhaust Manifolds

Casting technology developmentshave led to a manufacturing process that allows the casting of thin wall (2-3mm) heat resistant ferritic stainless steel exhaust manifolds which can replace stamped and tubular weldments as well as iron castings where temperature requirements are increased. This casting process combines the thin wall and clean metal benefits of the counter gravity, vacuum-assist casting process using thin, light-weight bonded sand molds supported by vacuum-ridgidized sand. This combination is called the LSVAC (Loose Sand Vacuum Assisted Casting) process, a patented process. This process will significantly contribute to the growth of near-net shape steellstainless steel castings for automotive and allied industries. For exhaust manifolds, a modified grade of ferritic stainless steel with good oxidation resistance to 950°C in high dew point synthetic exhaust gas atmospheres was developed.

Reduced Cold-Start Emissions Using Rapid Exhaust Port Oxidation (REPO) in a Spark-Ignition Engine

An emissions reduction strategy was developed and demonstrated to significantly reduce cold-start hydrocarbon (HC) and CO emissions from a spark ignition (SI), gasoline-fueled engine. This strategy involved cold-starting the engine with an ultra-fuel rich calibration, while metering near-stoichiometric fractions of air directly into the exhaust ports. Using this approach, exhaust constituents spontaneously ignited at the exhaust ports and burned into the exhaust manifold and exhaust pipe leading to the catalytic converter. The resulting exotherm accelerated catalyst heating and significantly decreased light-off time following a cold-start on the FTP-75 with a Ford Escort equipped with a 1.9L engine. Mass emissions measurements acquired during the first 70 seconds of the FTP-75 revealed total-HC and CO reductions of 68 and 50 percent, respectively, when compared to baseline measurements.

An Integrated Engine Cycle Simulation Model with Species Tracking in Piping System

Due to compressibility, reactivity, evaporation and mixing, the gas species concentration varies significantly along the intake and exhaust pipes of an engine. An understanding of this behavior is vital to correctly predict catalyst performance because the behavior of a catalyst very much depends on the instantaneous local species concentrations, rather than those in the cylinder. Also, knowing this behavior is more important to assess the effects of exhaust gas recirculation (EGR). The objective of this research is to develop a tool that is capable of predicting the instantaneous species concentration throughout the entire intake and exhaust system, and to lay out a foundation to model catalysts in the near future. This is done by first developing a complete engine cycle simulation model that is able to accurately predict wave dynamics in the piping system. Then, species tracking is accomplished by solving the species conservation equations.

Reducing Catalytic Converter Pressure Loss with Enhanced Inlet-Header Diffusion

The function of the inlet header of a catalytic converter is to diffuse the inlet exhaust flow, decreasing its velocity and increasing its static pressure with as little loss in total pressure as possible. In practice, very little diffusion takes place in most catalytic converter inlet headers because the flow separates at the interface of the pipe and the tapered section leading to the substrate. This leads to increased converter pressure loss and flow maldistribution. An improved inlet-header design called the Enhanced Diffusion Header (EDH) was developed which combines a short, shallow-angle diffuser with a more abrupt expansion to the substrate cross section. Tests conducted in room air (cold flow) and engine exhaust showed that improved inlet-jet diffusion leads to substantial reductions in converter restriction. EDH performance was not compromised by the presence of a right-angle bend upstream of the converter.

EHC Impact on Extended Hot Soak Periods

Emission performance of a late model vehicle equipped with an electrically-heated catalytic converter (EHC) system was evaluated after extended vehicle soak periods that ranged from 30 to 180 minutes. As soak periods lengthened, NMHC and CO emissions measured in hot transient driving cycles increased by 125 percent and 345 percent, respectively. These tests were baseline operations which had no resistance heating or secondary air injection to the converter system. Sources of increased NMHC and CO emissions as a function of vehicle soak time were both the converter system cool-down characteristics and engine restart calibration strategy. For soak periods of 30 and 60 minutes, EHC resistance heating without secondary air injection resulted in large improvements in NMHC and CO emission performance (i.e., 74 percent and 54 percent lower NMHC emissions versus no heat, no air operation after a 30- and 60-minute period, respectively).

Effects of Cetane Number, Aromatics, and Oxygenates on Emissions From a 1994 Heavy-Duty Diesel Engine With Exhaust Catalyst

A Coordinating Research Council sponsored test program was conducted to determine the effects of diesel fuel properties on emissions from two heavy-duty diesel engines designed to meet EPA emission requirements for 1994. Results for a prototype 1994 DDC Series 60 were reported in SAE Paper 941020. This paper reports the results from a prototype 1994 Navistar DTA-466 engine equipped with an exhaust catalyst. A set of ten fuels having specific variations in cetane number, aromatics, and oxygen were used to study effects of these fuel properties on emissions. Using glycol diether compounds as an oxygenated additive, selected diesel fuels were treated to obtain 2 and 4 mass percent oxygen. Cetane number was increased for selected fuels using a cetane improver. Emissions were measured during transient FTP operation of the Navistar engine tuned for a nominal 5 g/hp-hr NOx, then repeated using a 4 g/hp-hr NOx calibration.

Natural Gas Converter Performance and Durability

Natural gas-fueled vehicles impose unique requirements on exhaust aftertreatment systems. Methane conversion, which is very difficult for conventional automotive catalysts, may be required, depending on future regulatory directions. Three-way converter operating windows for simultaneous conversion of HC, CO, and NOx are considerably more narrow with gas engine exhaust. While several studies have demonstrated acceptable fresh converter performance, aged performance remains a concern. This paper presents the results of a durability study of eight catalytic converters specifically developed for natural gas engines. The converters were aged for 300 hours on a natural gas-fueled 7.0L Chevrolet engine operated at net stoichiometry. Catalyst performance was evaluated using both air/fuel traverse engine tests and FTP vehicle tests. Durability cycle severity and a comparison of results for engine and vehicle tests are discussed.

A Sampling System for the Measurement of PreCatalyst Emissions from Vehicles Operating Under Transient Conditions

A proportional sampler for vehicle feedgas and tailpipe emissions has been developed that extracts a small, constant fraction of the total exhaust flow during rapid transient changes in engine speed. Heated sampling lines are used to extract samples either before or after the catalytic converter. Instantaneous exhaust mass flow is measured by subtracting the CVS dilution air volume from the total CVS volume. This parameter is used to maintain a constant dilution ratio and proportional sample. The exhaust sample is diluted with high-purity air or nitrogen and is delivered into Tedlar sample bags. These transient test cycle weighted feedgas samples can be collected for subsequent analysis of hydrocarbons and oxygenated hydrocarbon species. This “mini-diluter” offers significant advantages over the conventional CVS system. The concentration of the samples are higher than those collected from the current CVS system because the dilution ratio can be optimized depending on the fuel.
